S7-1200 – Essential Must-Have Manuals

To setup the S7-1200 PLCs used in my new online course,  there was a lot of information I needed in order to install, wire, and test the CPUs and Modules.

After spending hours sifting through the thousands of manuals available on the Siemens support website, I narrowed down the list of manuals that were vital to this task, and today I’ll share those manuals with you along with highlights of each.

The first document I’d like to recommend is the “S7-1200 Easy Book” which covers a lot of information targeted at “New Users.”

It includes information about how to expand the CPU, and first time programming information like easy ways to create tags.

It also has a section on the CPU’s scan cycle, and which tasks are performed during the Start-up and Run cycles:

It also includes detailed information on Operating Modes:

The second manual I’d recommend is the S7-1200 System Manual. This manual covers almost everything you’ll need to know to install the CPU:

It also include details on all of the basic and extended instructions:

Towards the end of the manual there’s also a section about calculating your power budget.

In summary, if you need to setup and program a Siemens S7-1200 PLCs, the manuals I list in this blog should greatly help you focus in on a few documents that you should find immediately helpful.

S7 – Top Siemens PLC Manuals & Documentation

Early in my new online course on Siemens PLCs, I walk students through which of the tens of thousands of Manuals and Documents on the Siemens Industry Support Website that I as a new user found the most helpful.

In today’s article I want to share some of those with you, specifically those manuals which a user of any Siemens PLC will find helpful.

The first document which all Siemens PLC user will want a copy of if the ST-70 catalog. To grab it, just hop over to https://Support.Industry.Siemens.com and search on ST-70.

Once you have a copy downloaded, and you expand the content listing on the left hand side, you’ll find sections on the S7-1200, S7-1500, S7-300 and 400, as well as well a section on distributed controllers and I/O systems.

The next document I’d recommend to new Siemens PLC users is the S7 Programming Guidelines manual.

This manual includes a lot of programming tips and examples, like information on multi-instance blocks (page 49,) downloading without re-initialization (page 53,) notices about using memory and system bits (page 62,) and information on retentive tags, memory, and how much each CPU has (page 64.) 

There is even a section on indirect addressing (page 76,) and recommendations for using SCL for calculations, even inside of ladder routines (page 77.)

A third document I want to recommend is S7 Style Guide. This manual has a lot of  information and recommendations specifically on the nomenclature you use inside of your project.

It also includes a list of standard abbreviations, including common prefixes, and even includes a Stylesheet cheat sheet towards the end of the document that takes everything and puts it all together on one page.

Next is the Programming Languages Comparison list. This document has excellent tables comparing things like which modifications require which CPU model to go to stop mode, and its also has dozens of tables comparing how the programming languages differ between CPUs.

The last Siemens PLC document I want to recommend is the one for the SIMATIC  Automation Tool.

While there’s a lot of good information in this document, I want to jump right to page 117 because of the table on this page that shows you everything that this tool can do:

In the first column you can see the many things this tool can help you with even if you don;t have a license and are using in the “free” mode. These include setting IP Addresses, Updating Firmware, and much more.

In summary, if you’ve always want to learn how to setup and program Siemens PLCs but found the prospect a little overwhelming, the manuals I list in this blog should greatly help you focus in on a few documents that you should find immediately helpful.

Mitsubishi PLCs: FX5 vs iQ-R

Mitsubishi’s lines of programmable controllers include the iQ-F and iQ-R PLCs which in my option are both powerhouses of flexibility, compact size, and reliability.

In today’s article I introduce you to the newer models of the iQ-F line, as well as to iQ-R processors and components.

Starting with the iQ-F, the main processor designation is the FX5. This is considered a brick-style CPU, and includes both the FX5U and FX5UC models.

This is a newer series which is programmed and configured using the GX Works3 version of the software, and both models would fall into the Compact Micro PLC category.

The footprint of the FX5UC is the most impressive, with a profile rivaling the dimensions of a standard credit card.

Being compact is only one benefit, as these models allow for additional I/O, communication, and special function modules to be added easily.

Either of the main CPU modules can connect to several I/O modules, analog control modules, communications such as RS-232, 485, or 422, as well as a simple motion positioning module for closing the loop in motion control.

Some key benefits to the iQ-F are 34ns execution time, larger memory capacity, and embedded Ethernet port.  The FX5U also has added analog as part of its built-in I/O while the FX5UC does not.

Now there are some restrictions and other differences between the two brick CPUs. While both the compact FX5 and its bigger brother can handle the connection of a simple motion module, when you look at the analog card specifications you must have an additional component in between the FX5UC and the FX5-4AD (analog input card).

For this connection, you must use either an F-Series conversion unit (FX5-CNV-IFC) or a power supply unit (FX5-C1PS-5V).

Both FX5 models do have built-in communications as well as multiple add-on modules to expand their abilities.  These range from serial communications expansion boards (front mount on FX5U only) to serial expansion adapters, CC-Link, IE Field, ethernet, ethernet I/P, ASLINK, and Profibus options that will work with either model style.

Other variables for these brick-style PLCs include an assortment of options including SD cards, terminal connection type, and terminal connection options.

The FX5UC also has the option of terminal style or push-in termination at the PLC designated in the part number when ordering.

The iQ-R series on the other hand is a rack base system which like similar systems from other vendors requires a “base unit” (rack), CPU, power supply, and I/O and/or extension communication modules.

This CPU has much more processing power as well as communications and motion control ability to be used, as Mitsubishi puts it, “for the next-generation automation environments”.

For comparison’s sake, the iQ-R has an execution speed of 0.98ns compared to the FX5 at 34ns.  This system can also have multiple (up to four) CPU units in a single base unit.  This is possible using the high-speed bus for synchronizing data communication between the CPUs.

One key benefit of the iQ-R over the iQ-F is the fact that you can integrate safety right into the CPU using their safety controllers.  It is a standard iQ-R controller that has safety features built right in that comply with international safety standards.

The iQ-R system also has a much broader range of options, including power supplies, controllers, I/O modules, and communication modules.

It’s a more advanced automation controller when compared to the iQ-F, but as with any product, you’ll have to choose the right model base on the needs of your application and your budget.

As far as pricing, a basic FX5U or FX5UC unit lists for around $980.  When looking at the basic setup that might be comparable in the iQ-R selections, you would be looking at a total list of around $4,425 (power supply, CPU, base, and I/O including analog in and out).  You can add another $525 if you are planning on using high-speed inputs (the FX5U has high speed input ability built-in.)

When it comes to motion control applications, if the system requires more than a couple axis of motion the iQ-R would be the best choice when choosing between the FX5 and the R series.

The iQ-R system has 2, 4, 8, and 16 axis motion modules in its arsenal.  To add to this, the R-series also has multi-channel high-speed counting modules as well as a high-speed data logging module.

And if you need to use the PLC’s data logging feature, the FX5 is also much more limited when comparing the frequency of collection of the data as well as the output capabilities.

The FX5 logs must be written to the SD card, while the iQ-R can write to the SD card, or an FTP destination (via CSV file), or even can be set up to email the log file.

As we’ve seen above, some of the feature differences between the iQ-F and iQ-R are significant, and if you’d like to learn more about them check out our previous interview with Mitsubishi which you can find here for the iQ-F, and here for the iQ-R.

The good news is, whichever model you choose Mitsubishi does a nice job of tying them together with a common programming package which helps a great deal when setting up communications, processor configurations, and I/O parameters regardless of which CPU you choose.

ControlFlash Error – Resolve DTL_E_FAIL, Illegal Command Format Error

This weekend I was working on a project creating and testing a MicroLogix program using a 1763-L16BBB Series A, Frn 1.0, and found certain bits we’re getting stuck.

This can be caused by poor programming, like using the same address in multiple output instructions (OTL and OTU aside.)

But after running a cross reference to be sure that wasn’t the case, and exhausting other options, I decided I would look into flashing the firmware of my PLC as being v1.0 wasn’t reassuring.

So over to the Rockwell website I went to grab the updated firmware, and since they had v10-v16 available I figured I’d grab them all just in case I needed them in the future (Rockwell frustratingly purges old versions of files and documents on a regular basis.)

Firmware in hand, I went about installing the newest version of ControlFlash on my Windows 10 VM, and then attempted to quickly flash my MicroLogix 1100 so I could get back to work.

As fate would have it, during the flashing process I received the error, “Illegal Command Format. DTL_E_FAIL, I/O completed with errors.”

Ugh.

After a few internet searches, and then searches of Rockwell’s Knowbase, I was getting frustrated since it seemed no one had a solution to this issue (or the solution got purged?)

To make matters worse, my MicroLogix 1100 was now left in a totally unusable state, as seen below:

With my plans of spending a Saturday afternoon productively writing code looking less and less likely, I began working to find a way around the issue.

While the Micro was not usable, and I wasn’t able to re-connect via Ethernet, it didn’t seem  like it was hard-bricked either.

So after a quick run out to my garage/studio, and a few minutes rummaging around for my Keyspan USB to Serial converter and third party PM02 cable, I reconnected to the PLC via serial and started trying older and older firmware and versions of ControlFlash to see if maybe I could get one of these older versions to work.

While the point of failure changed depending on the version of firmware I was attempting (“…transmitting os chunk 29 of 2029…”) the result continued to be the same failure to flash the firmware.

It was at this point that I decided to boot up an older Win7 VM to see if maybe that would work.

After installing ControlFlash and the firmware, I’d launched the software to be greeted with a new message which I was not able to re-trigger so I could grab a screen shot, but in short it warned about using ControlFlash on PC’s with Multi-cores.

This error seemed to trigger an old memory about old issue, but without any not remembering any specifics I just dismissed the popup and continued to attempt flash my Micro which this time was successful:

After Flashing my MicroLogix, I headed over to this VM’s setting to check out how many cores I had set.

Being an older VM running Win7, I had it set for just a single core. Checking the Win10 VM I was using earlier, I found it was set to use 4 cores (I run some intensive 3D simulation software that connects to my PLC, so I need the additional horsepower.)

Curious as if this was the real issue with flashing my PLC from that Win10 VM, I attempted to set ControlFlash so it would only use a single core, however changing the affinity setting didn’t resolve the issue:

So I completely shutdown the VM so I could change the VM setting from 4 to 1 cores, and then re-launched and retried flashing my PLC and low and behold, it now worked:

With that taken care of, I decided to take a break from troubleshooting Rockwell products and fired up Satisfactory for some fun building a virtual factory – it’s a really fun game on sale for just $20.99 here, and requires no programming at all (and no firmware flashing either 😉

Hopefully the time I took to document this issue will help someone down the road, as thinking you’ve possibly bricked your PLC due to a software glitch is one of the more frustrating experiences one can have working in this field.

6) Why Doesn’t ControlFlash Find My Firmware Files?

As I was filming new lessons for my CompactLogix course yesterday, I ran into an issue with version 15.01 of ControlFlash that I’m sure many other programmers have or will run into as well.

Note: If you’ve never used ControlFlash but need to, I’ve previously published step-by-step guides to flashing A-B Programmable Controllers over Ethernet (here) and USB (here.) I also have a guide on how to download Allen-Bradley Firmware here.

5) Transferring Runtime Files (.mer) To PV Plus Using USB Flash Drive

The ability to transfer Rockwell Software’s FactoryTalk View Machine Edition runtime files (.mer) to the PanelView Plus and PanelView Plus 6 using standard USB Memory Stick (aka USB flash drive, USB thumb drive) is a handy feature, if you know how to do it.

In most cases, you’d typically download the runtime file (.mer) directly to the PVPlus via Ethernet, however there are some occasions when this won’t be practical…


4) Fatal Application Error Encountered in Studio 5000

As I was prepping to film additional lessons for my CompactLogix course yesterday, I ran into a completely new Studio 5000 Logix Designer “Fatal Error” that I hadn’t run into before.

After I duplicated the issue on two different PCs, each running two different Windows 10 VMs, I was convinced something was wrong with the software and not just my installation.

It’s not uncommon for new products to show up in RSLinx’s RSWho as “yellow question marks.”

And in most cases to connect to the device in question you’ll need to install the appropriate EDS file.
